The first step is to make up the frame of the box so it can be clad with recycled blackbutt timber. Make up the bottom frame by gluing and butt-joining the two long sides to the corner posts (see diagram 1).
Next, fasten the two shorter rails between the corner posts. This will give you the bottom frame.
Now make up the top frame separately, again using butt joints (see diagram 2). This frame then sits on top of the corner posts, making up the frame of the box.
Screw the top frame to the corner posts. To do this, pre-drill up through the corner posts and into the top frame at a 45-degree angle, then screw it all together (see diagram 3).
With the frame of the box now complete, position the two support rails into the middle of the bottom frame. Glue and screw (see diagram 4).
Next, position the floor into the box. The floor is made up of two pieces of 10mm recycled blackbutt, 850mm x 225mm. With a jigsaw, cut a step in each piece to fit around the four corner posts - once they fit snugly, glue and nail to bottom frame and supports.
Now for the recycled blackbutt cladding. You'll need four boards at 870mm x 240mm for the sides, and four x 450mm x 240mm for the ends. Glue and nail all these pieces in place (see diagram 5).
The next step is to attach the skirting boards around the bottom edge of the box. Cut two lengths at 910mm for the sides and two lengths at 510mm for the ends. Mitre the corners, then glue and nail into position (see diagram 6).
Using offcuts from the blanket box floor, cut four strips for the end trimming. The end trimming covers the exposed edges at each end of the box - two x 380mm x 40mm wide and two x 390mm x 55mm wide. These sit on top of the skirting. Glue and nail to the ends of the box (see diagram 6).
We can now move onto the lid. This is made up of two heavier pieces of 20mm-thick blackbutt, 895mm x 237mm. Join the two pieces together using 8mm diameter, 26mm dowel pieces. Place the two boards together, mark a line across where the timber joins in four evenly spaced places. Drill holes in the middle of the edge of each board using an 8mm drill bit. Put glue into the holes, insert dowels and clamp the two boards firmly together (see diagram 7).
Once dry, fix lipping to three sides - two 35mm wide strips at 495mm long and one at 915mm long. Mitre the edges and nail to the sides and front edge, leaving the back edge free for hinges. You can now attach the hardware to the box. Screw 75mm butt hinges (150mm in from each end) onto the back edge of the lid. Place the lid on top of the box and mark position for hinges. Remove lid, chisel recesses for hinges and attach.
Attach authentic looking handles to the ends of the box and, for extra interest, add an antique look-alike keyhole plate. Finally, attach a leather strap from the inner corner of the box to the lid. This will hold it securely in place when open.
To give the blanket box a truly professional look, fill any nail holes with wood putty, then sand and finish off with a coat of clear varnish or beeswax. The result is a great looking, multi-functional piece of furniture.
